Why go to that hassle, when you can just do it with 'glass?...

    ;)

By-the-way, there is such a thing as "spray-welding" where metal is built-up on surfaces with powdered metal spraying through a special oxy-acetylene torch, but this is mainly for hard-surfacing heavy-duty equipment (mining/drilling/demolition equipment, etc...).

its been done , not with Ferraris ,

but it is not strong , so you have to back it up with fiberglass ,
and its not flat , so you cannot use it as a top coat,

So you need to spray lots of primer surfacer on it to make it flat.....

you end up with a layer cake.....

paint , primer surfacer, sprayed alloy, fiberglass.

Hard to call it an "alloy" body after all that

PS....do you have an extra California Spyder fiberglass mold I could try it on ?

I'm curious about the spray welding. If backed up with fiberglass, could one just spray it on and then grind down the roughness?

A large part of the cost is tooling. If you have a "body buck" and all of the fixtures you are all set. If you need a body buck things get expensive in a hurry.
I too have had Allegretti do work for me and they are great. About five or so years ago Ferrari's lawyers wrote letters to all the artisans in and around Modena warning them about building replica bodies. There are strict laws in Italy about copying other peoples designs that were drafted to protect the fashion industry primarily that have been used now in the auto industry.
In 1997 I spoke to Brandoli and Allegretti about making TR58 bodies and they declined.
With all of the recent interest in wheeling machines and metal fabrication there are lots of self tought guys out there that aren't very good. They may make a body for less money only to have the paint shop pull there hair out trying to make it ready for paint.
Joe Stafford was trained in Detroit by GM and his bodies are practically ready for paint. All seams are gas welded, not TIG welded.

Wow,,,,,I wonder how far from a "Ferrari" design it has to be before it not considered a copy ?

Many of the bodies were built by other coachbuilders (Zagato, Ghia etc) , does Ferrari consider those bodies theirs too ?
