About to change the gear oil in my 328 but before I dive in & start disassembling my car does anyone happen to know what size (and type) of tools are required to undo the fill and drain plugs on the box and the transfer case?

10mm & 12mm hex and 19mm socket, that is it (excluding the oil(5 qts to be safe) and funnel).

    I hope that helps

Going to change mine in the spring. Found them all at Napa.

Gear box: 10mm female hex drain, 12mm female hex fill
Transfer gear: 19 mm bolt head drain, 12mm female hex fill

Don't forget washers and a funnel with a long flexible tube to go from the engine bay down to the fill hole behind the rear bumper.

Good point here about the washers -- this is true for 308s as well. Whenever you crack one of those plugs open, you should use a new copper washer on them. You can anneal an old one in a pinch, but to assure that you don't end up with a leak, use a new washer every time. They are cheap and avoid you trying to overtighten the plug to stop a leak and end up stripping it.

I've got an 87 328, trying to drain and refill the gearbox-only my car--USA version--doesn't seem to have the typical horizontal 12mm fill plug located on the direct rear of the gearbox, like so often mentioned here, and in my owner's manual.

What IS in that location is a huge ~25mm bolt. Is that the correct fill location for an 87 328?
If it is, it's gonna need some sort of a syringe delivery device, because of it's extreme recessed horizontal location.

The other question is, if that's not the correct fill point, is it OK to fill the entire gearbox through the transfer gear cover 12mm fill hole? I can get to that one, sort of..!

You can fill the total gearbox through the transfer gear fill plug. Just take your time and when you start to see oil coming out of the overflow plug button it up.

Steve, that's just it--I don't see an overflow plug on my car--it's that huge 25mm-ish bolt.
I don't want to remove it without knowing what it is..

I have exactly 4 quarts of Redline to fill--should be just enough, if not just short a bit.. shouldn't overfill with 4 quarts..

Make DAMN SURE you get the right plugs off and pour in the right goop in the correct holes.

    There ARE HORROR Stories ......

    RTFM.

READ The FRACKING MANUALS (OM and the WSM) BEFORE you start.

:) Don't worry, I know the difference between the oil sump and the gearbox! I have read the horror stories, however!

Interestingly, your US 328 OM 396/85 (Section 4, Page 79, Fig 69, Plug A) shows the fill (overflow) plug as having a large (like 22~25mm) male hex drive feature as you report, but the 328 SPC shows a (10-12 mm) female hex drive feature (item 51 here):

    http://www.ricambiamerica.com/parts_catalogs.php?M=FE&P=&V=diag&I=2403

In any case, where that 328 SPC diagram shows item 51 going is the fill/overflow hole.

Might be a little short as it usually takes more like 4.5~4.7 qts to refill.

Still looking at doing the gearbox fluid change--need to get this done...

The overflow hole indeed has a strangely large ~33mm bolt in it, not the usual female hex.
Looking at the linked pix, it is for sure the correct hole. Maybe the previous owner lost the hex plug and used this instead?

The other issue I'm having is breaking loose the transfer case fill plug--seems to be a common problem. I'll look for one of those flexible-handle socket wrenches--I can't get enough space to produce the required torque otherwise..

Is there any special anti seize compound to us on the hex fill bolt? Is it the metal reaction or just the heat cycling that makes this bolt get too tight?

    5 year old thread!
Mine was effing tight as well, and the level plug I could not move at all. I gave up on that one for fear of breaking something, and just put in 4.5 quarts with the plug still in.
