Hi All, my exhaust silencer (muffler) is leaking white powder which is covering everything in the engine bay. What are the best options for replacing the silencer only? I don’t want to change the full system. Is an OEM replacement the best way to go?
Also, was is everyone’s experience of loosening the flange nuts? They look rusty and I don’t want to shear them.

You can have the insulation replaced by cutting off the stainless outer covering, you can use rockwool which is a type of loft insulation, then refit a stainless cover. 2 of the flange nuts fit on studs, the other 2 are through nut and bolts. Use black allen bolts as these take the heat. ,you can use Aerolock nuts on the studs and bolts, look on e bay but avoid stainless as they can seize. Plated steel are fine.
Soak old nuts with wd40 overnight

Thanks Mike. I’ll have a look at this option. I thought maybe the insulation was blowing out because the silencer was leaking under the stainless cover

Its a common fault, the insulation is breaking up into a powder, the exhaust tends to vibrate the box. If you do repack it, you are going to end up with a welding job. Might be an idea to do the long seam weld on the underside and just a few stitch welds where you can see them.
Cutting the stainless cover off needs to be a neat job so it goes back tidy

Can it just be left as it is? Any major issues apart from white dust everywhere?

You should have opened it up about an inch in, not on the edge, then you have the same material to weld. Is it magnetic at the weld and non magnetic on the oem cover material ? Might be stainless welded to mild steel ??

I'm hoping this is after a year of use? If not, the poor welds are probably due to not cleaning the surface properly.

The exhaust can get into the metal and no matter how much you clean it you will not get it right

Thanks for responses folks. I think I will try and weld up the gaps first.

Normally this happens due to incorrect filler rod, or contaminants introduced by the cleaning process.

Use a stainless wire brush to prep the surface and correct grade filler rod or stainless MIG wire

Its a mess now, might be easier to get a piece of stainless cut to size and rolled to shape, put the gap to the bottom and fit 3 band clamps.
