HI folks, my machinist friend can make really cool new aluminum knobs for these levers, but cannot carve out the slot in the knob for the lever. Any Ideas? I will try other machinists, but most say it cant be done...
Does anyone have a donor lever I can take with me to get these knobs made? I don't need the whole bezel or linkage, just the lever that the knob connects to. See pics for the 2 knob designs, and an attempt (feeble) at making a slot just by drilling holes side by side. Lever pictured in bezel for reference.
    thanks, and motor on!

You might be able to try broaching, but I'm not sure how easy it would be to do with that small a width. Broach the two ends and then mill out the middle section. Maybe cut the hole in a piece of stock first and then spin the knob after you've successfully made the hole/slot.

Another approach would be to use additive manufacturing (3D metal printing), but you might not have access to that.

Of course I might be overthinking the whole thing. There's nothing saying you have to have a square slot. You could just mill a little slot in there and that would be that. Make it a tight mechanical fit and you should be good.

A mechanical attachment to the lever might be an upgrade to the knob over the plastic ones

I would think the plastic ones fit on is because the slot is smaller than the tip of the lever. Not sure its worth trying to figure out what the micro small tolerance would be to have a slightly smaller slot in the metal knob. Even more hard to imagine machining it to that tolerance and installing it on the metal lever without damage. As suggested, maybe a set screw could be used to secure it but this metal knob.

Nothing to be gained by making them in aluminum...IMHO...you can paint yours silver :)

Thanks for all the suggestions. drilling a hole - and/or a set screw sounds good enough for a try. I know of another machinist I still need to try for more ideas hopefully.

The shiny aluminum knobs really dress up the interior - especially if you have the aluminum aftermarket bezels - its all more pagani-like...grin. Along with my original aluminum momo steering wheel and aftermarket al pedals, al shift plate and al dash face etc. And I agree, there is no reason to do this other than appearance, aluminum is even heavier than plastic, but I don't care.

I have painstkenly painted my knobs and clearcoated, the silver paint quickly wears to a grey color, and never reflected the milled sheen look as good as the al ones.

Well, one of the first things folks notice when they look at the interior of my carby 308 is those knobs and levers - so why not dress em up and make them the same material as all those aluminum bits in the interior...with a better feel.

STILL LOOKING FOR A DONOR LEVER, to bring to the machinist, my car wont fit in his shop.. the lever can be returned to the donor afterwards if needed...
    ciao

I was going to machine the entire lever and nob as one piece but I haven't had a chance yet. I did see a micro mill by Haas that could mill a small detail pocket like that. Not so sure my VF2ss can get that intricate.

Will be interesting to see what you do to solve it.
