I recently had my 355 passenger airbag recovered, however it still does not fit flat without gaps as it should. Evidently the cover was warped by the shrinking leather so even though the new leather looks good, it does not fit as it should. Has anyone found a fix for this problem other than to buy a whole new airbag assembly ($3800). Can the cover piece be removed and a new piece fabricated from aluminum sheet then reattached and recovered? Can the original cover be straightened with a heat gun or other method? I am looking for ideas.

You don't want to try and remake that cover. That cover is designed to split open allowing the airbag to come trough it in the event of a crash. Best just to leave it as is,and try to fill the gap around it with a nice peice of trim etc.

I agree, you would never want to recover or even paint an airbag.
It would be harmful if it were ever to go off.

Re-covering it, as you did, should be fine if done properly. The lid pops up, rather than splitting open as suggested. The leather just glues along the edges of the lid.
Messing with the lid is however another story, and as far as I can tell, the lid should not be tampered with. The lid is secured down and sealed onto the airbag unit, and has solid plastic latches that snap in the event of deployment to allow the lid to flip up. Feel free to investigate further, but that is the best I know about that situation and it seems a no-no.
