    Help!! Can someone tell me the best way to dismantle the heater box and take out the butterfly flap valve. The sharft seems to be stuck and no amount of penetrating oil seems to be making any difference. May be it needs to be heated?

    Is there someone who has done it that can help with some advice before I do serious damage to it?

    Sam I have been through this and it is a tricky situation you find yourself in. The butterfly is has a square profile shaft holding it in place that is prone to rust but the butterfly has a rubber edging that will be damaged if you place any meaningful heat to loosen the rust. As a result your only option is to just apply more force while attempting to support the assembly as well as possible in a manner that would not distort it.

    If it is any help here is a photo of the assembly apart before I re-assembled it.

    Rob, you were lucky, as we had to replace the rubber on the flap, as they do degenerate an crumble, so the heat was not an issue. Only had to break the spot welds, replace the rubber diaphragm, and it only took a whole day...only.

    Thanks guys, I need to replace the rubber which is rotten. I did try putting it in the press but I was frightened that I would crush the whole thing. I still need to get the dam thing out! Maybe some gentle heat to it may help to get some movement in it?

    Sam, drill out the spot welds, find suitable rubber material, trace it, weld it back = 1 day.

    With Dino, easy, is a seldom used word ;)
    There is no other way to get the rubber out. Of course, you could simply leave it as is, no one can tell, unless it is cold in Oz, just like here.

    Hi all,
    Been away from it for a while but finally was able to remove the butterfly valve from the heater box.
    No amount of persuasion including heat and trying to press it out produced any result.
    Finally I decided to take the hack saw to it and cut the shaft at both ends and got it out.
    However, that was not the end of the story because I still could not get that square shaft out. I Finally had to unpick 2 spot welds on either side and then it finally came out.
    Will now need to remanufacture a new shaft.

    PS. make it a round shaft and spot weld it or epoxy it, much easier.
