    Also how are the Motronic 2.7 and 5.2 housings different? And why are their prices so different? I assume I cannot use the 5.2 on at 2.7 car?

    As it is part of the cooling system, presumably it doesn't reach very high temperatures, so I should have thought a good epoxy filler should be up to the job.

    clean it up to bright metal and ideally ali weld it then grind back flush but a good epoxy may well work if the surface key is sufficient, I have used chemical metal in the past on similar jobs with good results.

    Ken, is that the lower surface on the water pump itself, or just the cover? If it's the cover, I think I have a spare one somewhere around here for a 550 I could loan you to try & see if it works?

    Or do it old school...hand make a paper gasket for the entire surface and don't worry about the ring seal on the T-stat. That assumes I'm right about the part I am seeing.

    Some of the thermostat housings had an extra water temperature sender fitted, and later ones did not. Could be the difference in cost.

    The newer ones are way cheaper.

    Thanks for the offer, that is very helpful. GT Car parts is sending me a used one for $60. Will see if it works. If not I will take you up on your offer.
