I just got my headers back from QV London and they included one of the failed tubes, thought you folks would like to see what goes under those heat shields. Keep in mind this tube is exactly how it was found, the crimpled area was done by the heat and not human hands.

    Michael,

Can you measure the wall thickness of the tubing? It looks pretty thin, but that may just be the ravages of heat.

    Traces of corrosion ?
My car is having both manifolds replaced again in one week, with tales of "before and after" the defect was corrected. Hardly credible for a part delivered in Aug 2003, in emergency ...

Thin is better when it comes to thermal stress cycling as happens with exhaust headers. If it is too thin, corrosion and erosion finish off the header too quickly. If it is too thick, stresses and fatigue end its life prematurely. It is a complicated business. As with everything engineered, there are compromises.

I'll have one of my machinist friends measure the tubing as I don't have calipers. Over all the tube didn't look that bad except in the area where it burned through, there as you can see in the photo, it is destroyed.

My mechanic had a pair of 355 headers sitting around his shop that were nothing short of amazing. They were basically melted. Imagine if they were made of plastic, and you put it in the oven.
