Would appreciate some ideas. Problem, my transfer case is leaking around the 2ea O- rings again. This will make the 3rd time I need to do this job again. Last time cleaned the area with MEK, until I felt there was absolutely no oil residue, installed the O-rings with a generous amount of ThreeBond 1211 silicone sealant, installed transfer case, let it sit overnight before I filled with oil. Now, every time I drive the car, I have a bit of oil leaking. Thanks'

A leak there is highly unusual. I have never seen a leak there even when the O rings were left out.

Don't know what to say other than maybe that really isn't your leak.

And just for the sake of accuracy that's not a transfer case. It is a clutch or bell housing.

Dumb question here. Can you put on too much sealer? Seems someone told me this about F40 and other cam seals. Different I know but....

Daniel, see if you can get a borescope up in there to see if its not coming from one of the Throw Out shaft seals. Im assuming you arent confusing clutch fluid and gear oil. Where did you get the seals from? I highly suggest Recambi or Ferrari for the seals. I compared Recambi with another vendor and you could tell the difference with the naked eye.

Here is what I did: cleaned the area, put an oil resistant gasket maker on the mating surface surrounding seals 50 and 10 in the above diagram (not the entire bell housing), then lightly coated the two seals with gear oil. Just enough to make them moist....not dripping. 4 months....no drip.

I just did the rear main seal, when I had everything apart, I did not see the throw out bearing seals and input seals to the clutch cover were wet are leaking. It's definitely my Redline gear oil. What type of gasket maker were you using? All the parts came from Ricambi. Thanks'

    Daniel,
It was Permatex. It specifically said on the packaging, "for use with gearbox oil" Or something to that effect. Grey in color if memory serves. i would go out the garage and check......but im out of the country for a while.

Like I said, those really don't leak no matter how they are put together.
O ring source doesn't matter, type of sealant doesn't matter, even no O rings seems to matter. Either something is very wrong or damaged with the castings or your leak is really something else. Since the Boxer was still in production I have never seen a leak there. I have seen them botched up nearly every way imaginable and not leak. Are the steel tubes there?

Several things internal to the bell housing are known to leak.

    daniel,
if those O-rings are installed properly there is never oil leaking
    you checked O-ring no.25?
or may be there is a crack in the aluminum?

24 is O-ring for brake fluid, not gearbox oil
