While the paint is drying, I had a look at the wiring. The fan switch looks quite new, and you can see the burn marks on the wires, which probably explains what happened to the old one. While I was in there, I chased down why my excellent LED handbrake light that Martin made wasn't working (blown in-line fuse - easy fix!). I was very careful to measure the width of the housing, it is slightly wider and deeper than the old one. This shouldn't matter, but there is a little recess in the footwell which the old one fits into, but the new one misses. There is no way to make the footwell wider, so my solution is to mount the evaporator a few degrees angled. The wiring, like everything else on this project, took a while, and had a few blind alleys before I got everything neatly tucked away. Here's where I initially ran the 50mm flexible duct - hardly visible from the seated position, but unfortunately it was too close to the pedals, so a new route is being planned. It will be more visible, but still not too obvious. I've had so much trial and error on this job, I'm actually running out of zip ties! I'm curious as to whether or not air will end up travelling through the vent, with so many deep angled bends in the path.

Damn. You sound like me, lots of perfect measurements and the damned thing won't fit. That's how I do body panel replacement. Keep up the good work!
I got the radiator into position and tried to figure out how to run the hard lines for the a/c; they had to run back to join up with the original hoses. In the end, I found some 1/4" copper pipe and made up a couple of patterns for the tubeworks guys to follow. The biggest problem I have with tradies is communication - I tell them one thing, and they're thinking another. So I did this.
